Making Manufacturing & Warehousing Safer

Manufacturing and warehousing environments present a uniquely challenging combination of hazards. Heavy machinery, powered industrial trucks, conveyor systems, racking at height, chemical storage, flammable substances, repetitive manual handling tasks, noise exposure and the constant movement of people, vehicles and goods create a risk profile that demands expert, proactive compliance management.

HSE enforcement in manufacturing is rigorous. Inspectors target machinery guarding, workplace transport, falls from height, hazardous substances and dust exposure — with fees for intervention (FFI) now charged at £166 per hour for every hour spent investigating a material breach. A single deficiency can cost your business thousands before any fine is imposed.

RADCaT provides end-to-end compliance support for factories, production facilities, distribution centres and warehouses across the UK. From initial risk assessment through to ongoing retained safety management, we deliver practical solutions built around your specific processes, substances, equipment and workforce — not generic templates that gather dust in a filing cabinet.

HSE fees for intervention are now £166/hour. A single compliance failure during an inspection can cost your business thousands. Proactive compliance is always cheaper than reactive enforcement.

COSHH Compliance

COSHH assessments for every hazardous substance on your site — chemicals, adhesives, paints, cleaning agents, lubricants, welding fumes, soldering flux, wood dust, metal dust and biological agents. We review safety data sheets, assess exposure routes, recommend control measures including LEV (local exhaust ventilation), RPE (respiratory protective equipment) and safe storage, and produce compliant documentation for HSE inspections.

DSEAR Assessments

If your factory handles flammable liquids, gases, combustible dusts, spray coatings, solvents or LPG you need a DSEAR assessment. We carry out hazard identification, ATEX zone classification with detailed zone drawings, ignition source mapping, explosion consequence modelling and recommend practical control measures — ventilation design, earthing and bonding, gas detection systems and explosion-proof equipment selection.

Dangerous Goods Compliance

If you manufacture, store, pack or transport dangerous goods, you may need a DGSA (Dangerous Goods Safety Adviser) appointment. RADCaT provides ADR road transport compliance, IMDG sea freight support, UN classification and packaging advice, compliance audits, annual DGSA reports and 24/7 emergency telephone support for incidents involving hazardous materials on your site or in transit.

How RADCaT Supports You

A Typical Factory Compliance Journey

Here's how we help a typical manufacturing client achieve and maintain full compliance.

1

Site Walk & Gap Analysis

Our consultant visits your factory or warehouse, walks every area, reviews existing documentation and identifies every compliance gap — from missing risk assessments to outdated COSHH records and inadequate machinery guarding.

2

Prioritised Action Plan

You receive a detailed report ranking every finding by risk level. Critical items first — imminent dangers, regulatory breaches, missing documentation. Then medium and low-priority improvements to build toward best practice.

3

Documentation & Systems

We produce all required documentation: risk assessments, COSHH assessments, DSEAR assessments, fire risk assessments, method statements, safe operating procedures, permit-to-work systems and your safety management system framework.

4

On-Site Staff Training

Our trainers deliver accredited courses on your factory floor — manual handling, fire awareness, working at height, COSHH, forklift safety and IOSH Managing Safely. Delivered around your shift patterns to minimise production downtime.

5

DSEAR & DG Compliance

If you handle flammable substances or transport dangerous goods, we carry out full DSEAR assessments with ATEX zone classification and provide DGSA services with 24/7 emergency support — a legal requirement for many manufacturing operations.

Common Questions

Factory & Warehouse Compliance FAQ

What health and safety assessments does my factory need?

At minimum: general workplace risk assessments, fire risk assessment, COSHH assessments for every hazardous substance, manual handling assessments, noise assessments if exposure exceeds 80dB, DSE assessments for office staff, and working at height assessments for any elevated work. If you handle flammable substances you'll also need a DSEAR assessment. RADCaT can carry out a comprehensive gap analysis to identify exactly what's missing and prioritise the most critical assessments.

Do I need a DSEAR assessment for my warehouse?

If your warehouse stores or handles any flammable substances — including paints, aerosols, solvents, LPG for forklift fuel, battery charging areas for electric trucks, or combustible dusts from products you store — then yes, DSEAR applies. Many warehouse operators are surprised to learn they need one. RADCaT can carry out a quick assessment of your operations to confirm whether DSEAR applies and what level of assessment is required.

Can you train our factory staff on-site?

Absolutely. We deliver all training courses on-site at your factory or warehouse anywhere in the UK. On-site training means your team learns in their actual work environment with real examples from their daily operations. We train around shift patterns and can deliver the same course multiple times in a day to cover your entire workforce without disrupting production. All materials, equipment and certification provided.

What does a retained safety management package cost?

Retained packages are priced based on your site size, number of employees, hazard profile and the scope of services included. A typical package for a small-to-medium factory includes quarterly site audits, annual assessment reviews, all required documentation, legislative updates, priority telephone advice and discounted training rates. Contact us for a free initial site visit and we'll provide a tailored proposal with clear, all-inclusive pricing.

How often should we review our factory risk assessments?

Risk assessments should be reviewed whenever there are significant changes — new machinery, new substances, process changes, building modifications, after any incident or near-miss, or when HSE issues new guidance. As a minimum best practice, we recommend a formal annual review of all assessments. Our retained clients receive scheduled review visits as part of their package to ensure assessments stay current and compliant.

What are the HSE fees for intervention?

HSE charges a Fee for Intervention (FFI) of £166 per hour (2024/25 rate) for every hour spent by an inspector on investigating a material breach of health and safety law at your premises. This includes the time spent on site, writing enforcement notices, follow-up visits and correspondence. A single visit can easily cost £2,000–£5,000 before any fine or prosecution. Proactive compliance with RADCaT is always significantly cheaper than reactive HSE enforcement.

Do you support multi-site manufacturing operations?

Yes. We support manufacturing businesses with multiple factories, warehouses and distribution centres across the UK. We provide consistent compliance standards across all your sites, coordinated audit schedules, centralised documentation and a single point of contact for all compliance matters. Multi-site packages offer volume discounts and ensure uniform safety culture across your entire operation.
